My .41 Swiss Vetterli slugs at .428-.429". From what I have read, I should be looking for .429-.430" cast bullets.
Here's my question: If I go with a softer lead, will .432-.435" bullets work? Will .425-.428" bump up enough to be usable? This is strictly a BP shooter for paper and plinking, not a hunter.
I'm going to see about trading into some bullets for this rifle so I kind of need to know my min/max limitations.

awp101, this is just me but I always aim for .002"s over groove diameter if the bore is clean and smooth AND if it will chamber. Really the chambering is your limit with cast bullets. If bore isn't so good, a gas check will most likely help accuracy and to prevent leading. Micro groove barrels generally shoot better with a larger diameter than standard groove barrels.
BP and soft lead, your .425-.428" might work well. It would be better if you could get some slugs .002" over groove dia. but as said, that all depends on your chamber, wheather it will accept a slug that large in dia. Your .432"-.435" slugs might work well too, although you might have trouble chambering them when you accumulate some BP fouling. Don't forget to use BP lube on your slugs ,as I understand it, lube designed for smokeless loads doesn't work with BP.
